      <title>Nova Labs Vent Grille</title>

<p>
This is a grille for the outside of an HVAC vent in the robotics area at Nova Labs. The gear and bulb are the Nova Labs icon (you can see it in <a href="https://www.craigandera.org/projects/nova-labs-sign/">the sign that greets people at the entrance</a>, too). I cut the grille on my fiber laser and then powder coated it. It was the most complicated project I had done on the laser up to that point, and I learned a lot doing it.</p>

If you look very closely, you can see some misalignment in the holes. That was operator error, where I did not correctly recover my position after pausing the job.</p>

The hole and the inside plate (August 2026)

One of the projects from a weekend in August 2026 was moving the big HVAC unit in the robotics area. Due to a miscommunication, it had been plunked down in the middle of a space we need. So I went in and helped knock a big dirty hole in the wall. Here&#39;s one of the other coaches on a ladder, drilling the hole that the vent goes through.</p>

<p>
The prior hole just had a flexible tube jammed through it, but I figured I could do slightly better, so I designed an inside and an outside plate.</p>
<p>
I fabbed up the inside plate on Sunday (plasma cutter FTW), then spot welded it together and powder coated it. It&#39;s a square steel plate with a rolled, slotted flange around a big round opening, powder coated white.</p>

The outside was the next job: a laser cut grate with our logo on it, which I would also powder coat later in the week. That&#39;s the rest of this page.</p>

Cutting it (August 2026)

The big round field is a honeycomb of small holes so the air can get through, with the gear and bulb left solid. That&#39;s a lot of holes to cut. Here&#39;s the laser head at work, close up and then from farther back.</p>

The pattern burned into the firebricks shows how serious a 1200W laser is: it did that even when out of focus by almost two feet!</p>

Powder coating

I powder coated it in two stages. First a zinc primer, which should give it even more corrosion resistance than the topcoat alone.</p>

My older daughter is taking a theater lighting design course this semester, and she needed a 9&#34; adjustable wrench. She asked if I had one, and the answer was, &#34;Of course, but I&#39;ll buy you one of your own.&#34; I also asked her if she wanted me to &#34;bling it up a bit&#34;. She was game, so it got a coat of <a href="https://www.prismaticpowders.com/shop/powder-coating-colors/UPB-10834/mermaid-candy">Mermaid Candy</a>, the color we use to powder coat our robots.</p>
<p>
I have since heard that it was indeed a hit with the other students.</p>

Gifts for the departing seniors on our FRC robotics team again this year. These are in the shape of this year&#39;s gamepiece, with a hoop added to make it into a keychain. Each senior got their name engraved on it, along with the FIRST logo that was on the official gamepieces.</p>

I finished the senior gifts on May 15th. I still have a largish brick of the aluminum left over from the melted-down part, since I didn&#39;t use much of it. It&#39;s a part we removed because we were over weight, and I plan to bring it in to show people just how much aluminum it was.</p>

This was the second year I made gifts for the departing seniors on our FRC robotics team (<a href="https://www.craigandera.org/projects/frc-senior-gifts-2023/">the first was in 2023</a>), and the first year I made them by melting down parts of the robot. This particular keychain is a &#34;note&#34;, the name for one of the game pieces from that year&#39;s game. Powder coated, of course.</p>

How they got made (May 2024)

The plan was to melt down some of the broken parts from that year&#39;s robot and cast keychains in the shape of the game piece, and maybe laser something onto them if there was time. This project was way more of a pain than I thought it would be, but I learned a fair amount, so I&#39;ll call it a win.</p>

Patterns and test pieces

The first step was printing the pattern for burnout: a tree of several ring patterns with hanging loops, joined to a central sprue, for lost-PLA casting.</p>

Anodizing, first try
</h3>

It was mad scientist night: my first try at anodizing, on a test piece. The results were okay; more experimentation was needed. I use sodium bisulfate rather than battery acid, for starters. As I understand it the process I used is pretty typical: clean, sodium hydroxide etch, anodize, dye, boil. I used 200mA for half an hour, which seemed pretty good. The main thing I need to do is clean better.</p>

In the end, though, I decided I liked the look of powder coating for this particular project better.</p>

Casting

On May 12 I got this result from another pour. I&#39;m honestly surprised it worked even a little. I think the key was letting the aluminum get just a bit hotter before pouring. Patience is not always my strong suit, but for once I had a bit. Luckily these mistakes are highly recyclable, but I do lose a day.</p>

Finally, on the night of May 16, I got a good casting. This project had so far beaten me at every turn: printer problems, mold-making problems, casting problems. Here&#39;s the flask, glowing red hot, on the vacuum casting machine.</p>

Delft clay
</h3>

I also tried out some Delft clay, at the recommendation of someone at the makerspace, and got good results. It&#39;s like sand casting with something like Petrobond, but you press the pattern into the clay instead. I was amazed by the detail, and it doesn&#39;t consume the pattern the way lost PLA does. The turnaround is way faster, and it requires about $1200 less in equipment. The detail isn&#39;t quite as good as with a vacuum table, but that&#39;s a classic cost/quality/speed tradeoff.</p>

      <title>Kevel Signs</title>

<p>
This is one of a series of company signs I&#39;ve made. Another is <a href="https://www.craigandera.org/projects/adzerk-sign/">the Adzerk sign</a>. This one is for James, the CEO, for whom I&#39;ve been working for almost ten years as of writing this in 2026. He&#39;s a great guy, and I was happy to make him this sign, which hangs behind him in all his Zoom calls. Another version of it hangs in the Charlottesville office.</p>

The interesting part of the construction is the K, which consists of two bent pieces of aluminum. Bending them was a real challenge, mainly because I didn&#39;t know enough to use 5052, which bends much more nicely than 6061, which is what I used here. I had to build a custom bending jig for my 20 ton shop press, and even then it didn&#39;t work until I annealed the aluminum first.</p>

The Charlottesville office&#39;s version came first. It started on the computer in June 2022, where I was playing around with the design and wondering about proportions. Here&#39;s a render of one of the versions I tried (this one has Durham, NC in the corner).</p>

In July I kept playing with the nesting software, which figures out how to pack the letters into the smallest space on a plate. It&#39;s kind of fun to see what it comes up with.</p>

Then I cut the logo out of quarter-inch aluminum on the plasma table. The first cut failed, so I recut over the failure. It wasn&#39;t perfectly aligned, hence the slight irregularities, but it&#39;s a very good cut given that.</p>

Learning to bend

This is where the bending lesson began. My first attempt at a bending jig was a pair of angled cherry blocks on a plywood base, with steel straps to hold things together.</p>

For the lettering on the panel I used a vinyl cutter, and a test of the vinyl transfer, &#34;Charlottesville, VA&#34; in white, went fine.</p>

That afternoon, assembly began. This is the big navy panel with the vinyl lettering on it.</p>

Then I tried the first bend. Well, that didn&#39;t completely work. The K needs a 60 degree angle, and it is very difficult to bend; the aluminum came out scuffed and damaged right where it folded.</p>

The next morning, the letters were cut out and sitting on the bandsaw table under a layer of aluminum swarf.</p>

And here they are after cleanup, just waiting for holes for the mounting hardware before powder coating.</p>

A few days later I tried annealing the aluminum before bending it. That definitely helped. I still needed to see if rounding over some of the edges would minimize the damage.</p>

The Charlottesville sign, take two (September and October 2022)

I came back to the Charlottesville sign in the fall.</p>
<p>
The Kevel logo, plus &#34;Charlottesville, VA&#34;, on a navy panel: white aluminum letters, and a K made of two folded orange aluminum ribbons. I built it in the last days of September and the first days of October 2022, and finished it with a few minutes of sneaking away to the shop on the morning of October 3, since I was going to Charlottesville the next day. It still needed hanging hardware, and perhaps a few touches of paint to fix the flaws that probably only I can see.</p>

Bending the ribbon (September 2022)

The folded ribbon of the K needed aluminum flat bar bent into tight hairpins. This is a new and hopefully improved bending jig, built into my hydraulic shop press. I would test it later.</p>

Well, that&#39;s what I get for being impatient. I bent a bar before it was ready for it, and it cracked right through at the bend.</p>

The fix was a few hundred degrees of heat and a few tons of pressure. I think I salvaged it. Not the broken one, although I thought about welding it.</p>

By the end of September the letters were cut and the two folded pieces of the ribbon were roughed out, laid on a board next to the printed layout. Getting there.</p>

Powder coating (October 2022)

On October 1 I laid everything out for powder coating in my cardboard-lined booth, with the letters on a baking tray, ready for the oven.</p>

And done: the letters in white. One minor defect, but I can live with it.</p>

Standoffs and finishing

I was going to make the standoffs from aluminum, but they were giving me trouble, so I decided to 3D print them instead. Here they are, freshly spray painted green.</p>

And here is the K with its top coat on. It&#39;s kind of over the top, but I think I like it. A picture doesn&#39;t quite capture it, so here&#39;s a video.</p>

After that I just needed to paint the standoffs, make a few for the logo, and assemble the thing.</p>

James&#39;s sign (fall 2023)

More than a year later I made the one for James. In September 2023 I cut the parts on the plasma cutter, and here they are fresh out of the water table.</p>

In October I put together a full-size layout out of taped-together sheets of printed paper on the floor.</p>

Later that month I was at the makerspace and used the laser, the one tool I didn&#39;t have at home (I fixed that later), to make a hardboard template to help with aligning the pieces.</p>

In November came the bending, and having done it before helped, though there were still a couple of things I had to remind myself of. The test bend went fine, shown here next to one of the laser-cut template pieces.</p>

The next morning it was coming along, with a single bent and polished k mounted on the navy board and still a bunch left to do.</p>

I got the mounting hardware sorted out, so there are no more fragile 3D printed standoffs like the ones on the Charlottesville sign. Next up was powder coating.</p>

<a href="https://www.youtube.com/blondihacks">Quinn</a>, one of the best YouTuber machinists out there, recommended this little tent with a pocket for an air filter and straps on the back for a cheap fan as being a good setup for powder coating. Or spray painting, for that matter. It is. Here it is set up on the plasma table, with a wooden A-frame inside and a rebar rod for hanging parts, plus the powder gun and a bottle of powder.</p>

I made a 3D-printed adapter ring so I can use the $12 powder coat cups I have plenty of, instead of the $50 cup I only have one of.</p>

Making it was kind of a pain, because at first it seemed like nothing fit. It got easier once I realized that the cheap manufactured cups are about 2 mm out of round, which meant my measurements were off. Luckily my printer can spit out a prototype in about 20 minutes and a final version in about 45, so I could crank through a bunch of them.</p>
<p>

This was one of my first experiments with spot welding. It was even easier than I thought it would be. The box is no masterwork, but it was good enough for the person it was for.</p>

Achievement unlocked: spot welding. The spot welder itself is in the background. These units aren&#39;t too expensive, and versions that run off of 120 are available, so this capability is pretty accessible even to a modest home shop.</p>
